The Problem: Wire Disappears
Electrical contractors know the problem intimately: you order 10,000 feet of 12-gauge wire, it arrives on spools, you deploy it to job sites, and then—somewhere between the warehouse and the field—you lose track of what you actually have left.
Is that spool half-empty or mostly full? Did the crew take it to Site A or Site B? How much wire did we actually use this month?
Without real-time visibility, contractors over-order (wasting capital on inventory), under-order (causing job delays), or manually audit every spool (burning labor hours that could be spent installing).
VastVision just solved that problem with a single device: a LoRaWAN-enabled tracker that combines magnetometer sensing and GPS positioning to monitor both where your wire spools are and how much wire is left on them.
How It Works
The tracker attaches to the wire spool hub—the metal axle at the center of the reel. It uses three sensing modalities:
- Magnetometer — Detects rotations of the spool as wire is pulled off. Each rotation = known length of wire dispensed.
- GPS — Tracks spool location in real time (warehouse, truck, job site).
- LoRaWAN connectivity — Long-range, low-power wireless that works indoors, outdoors, and in RF-noisy industrial environments.
The device calculates:
- Remaining wire length — Start with 10,000 feet, subtract dispensed length based on rotations
- Location history — Trace which sites used which spools
- Usage velocity — How fast is wire being consumed per project?
- Idle time — Flag spools sitting unused for weeks (reallocate or return to supplier)
All data syncs to the cloud via LoRaWAN gateways (no cellular subscription required).
Why LoRaWAN?
We've deployed RFID, UWB, and cellular trackers for years. LoRaWAN wins for this use case because:
- 10+ km range — One gateway can cover an entire metro area or multiple job sites
- Low power consumption — Years of battery life (vs. weeks for cellular)
- No monthly fees — Unlike cellular, you own the network
- Deep penetration — Works inside warehouses, underground, and in steel-frame buildings
- Standardized protocol — Not locked into a proprietary ecosystem
For contractors managing fleets of spools across dispersed sites, LoRaWAN means you deploy once and forget—no SIM cards, no recurring costs, no cellular dead zones.
Magnetometer Magic: Sensing Without Contact
The magnetometer doesn't touch the wire—it detects the rotation of the metal spool hub as wire is pulled off. This is the same physics VastVision uses in our battery-free magnetoelastic sensors (licensed from Sandia National Labs).
Why magnetometer instead of a mechanical counter?
- No moving parts — Nothing to wear out, jam, or break
- Hermetically sealed — Works in dust, moisture, vibration
- Precision tracking — Sub-rotation accuracy (down to inches of wire)
- Passive sensing — Low power draw = multi-year battery life
The result: a tracker that can survive being tossed in a truck bed, dragged across a job site, and left in the rain—and still report accurate wire usage down to the foot.
GPS for Location Intelligence
Knowing how much wire is left is half the problem. Knowing where it is is the other half.
Integrated GPS means you can:
- Geolocate spools in real time — "Spool 47 is at Site B, not the warehouse"
- Geofence alerts — Get notified when a spool leaves the job site (theft prevention)
- Route optimization — Send crews to sites with known wire availability
- Usage attribution — Track wire consumption per project for accurate job costing
For large contractors managing hundreds of spools across dozens of sites, this turns inventory chaos into real-time logistics intelligence.
The Business Case
Wire isn't cheap. A single spool of 500 MCM aluminum can cost $15,000+. Contractors typically stock dozens of spools across multiple gauges and insulation types.
Inventory carrying costs add up:
- Capital tied up in wire — $50K-$500K+ depending on operation scale
- Reorder inefficiency — Over-ordering wastes cash; under-ordering delays jobs
- Loss and shrinkage — Wire "walks off" sites or gets abandoned
- Manual audits — Labor hours spent physically checking spools
With automated tracking:
- Reduce inventory by 20-30% — Order only what you actually need
- Prevent job delays — Know in advance if you're running low
- Recover lost spools — GPS location = no more "we left it at Site C"
- Accurate job costing — Bill clients for actual wire used, not estimates
For a mid-sized contractor, this can mean $50K-$100K/year in recovered costs—enough to justify tracker deployment in a single quarter.
Deployment Model
VastVision's wire spool tracker is designed for industrial deployment:
- Rugged enclosure — IP67 rated (dust-tight, waterproof)
- 3-5 year battery life — Replace once per contract cycle
- Reusable hardware — Detach and move to new spools as old ones are consumed
- Plug-and-play LoRaWAN — Pair with existing gateways or deploy a VastVision-managed network
- Cloud dashboard — Web and mobile app for real-time inventory view
Typical deployment:
- Install LoRaWAN gateway at warehouse and/or job sites
- Attach tracker to each wire spool (calibrate initial length)
- Monitor usage via dashboard
- Get alerts when spools run low or move unexpectedly
Beyond Wire: What Else Can This Track?
The same hardware platform works for any rotating inventory on spools or reels:
- Fiber optic cable — Telecom and data center deployments
- Chain, rope, hose — Industrial supplies on reels
- Rolled materials — Fabric, vinyl, plastic sheeting
- Tubing — Medical, industrial, or fluid transport
Anywhere you have high-value materials dispensed from spools and need to track usage + location, this device fits.
The VastVision Difference
We're not a "tracking as a service" company. We're a deep tech hardware R&D shop that builds custom sensing solutions for problems where commercial vendors can't compete.
This LoRaWAN wire tracker is the result of:
- National lab pedigree — Co-developed with Sandia researchers via the TRGR program
- Patented sensor physics — Magnetoelastic sensing IP licensed from Sandia
- Field-hardened engineering — Designed for actual job sites, not lab benches
- Full-stack integration — From sensor hardware to cloud intelligence
We're not reselling off-the-shelf IoT widgets. We're building application-specific hardware that solves real logistics problems.
What's Next?
The LoRaWAN wire spool tracker is now in field trials with select electrical contractors. Early results:
- 98%+ accuracy on wire length tracking (vs. manual measurement)
- 100% location visibility across multi-site deployments
- Zero network outages — LoRaWAN proved more reliable than cellular in industrial environments
If you're an electrical contractor, utility, or industrial operator managing wire inventory at scale, we'd love to talk.
